Embroidery on unstructured crowns: dad hats and bucket hats
Structured caps have a stiff buckram front that makes embroidery easy. Dad hats and bucket hats do not. Here is what Battle Born Clothing does differently on a soft crown, and what you should do to your artwork before you send it.
Why soft crowns are different
Buckram holds the fabric flat while the needle punches 6,000 holes in it. Without it the fabric wants to pull inward with every stitch, which shows up as puckering around the logo and a dented front panel. The fix is a firm backing, a cap frame that keeps tension on the panel, and a design that does not fight the fabric.
What we do in the shop
- Hoop on a cap frame with Maggie magnetic frames and a cutaway backing, not a tearaway.
- Lower fill density and a lighter underlay than we would use on a structured cap.
- Run the YunFu 15-needle or Happy HCD2-1501 at a moderate speed on soft hats.
- Steam and reshape after stitching so the panel sits flat.

Artwork that works
- Wordmarks and simple icons. A one- or two-color logo embroiders cleanly at 2 inches.
- Text at 0.25 inches tall or more. Below that, letters close up.
- Outlines and satin stitches over big solid fills.
- No gradients, no photo detail, no 4-point tagline under the logo.
What to expect on the proof
The digital proof shows the logo at true size on the chosen hat. If the art is too dense or too fine, we say so on the proof and suggest a change. Digitizing is $18.99 one time and we keep the file. Decoration runs $7.00 per hat at 24, $6.50 at 48 and $5.00 at 144; see pricing.
Questions
Can you embroider a bucket hat brim?
Small marks on the brim edge are possible as a second design. The brim is stitched and curved, so keep it under 1.5 inches and simple.
Will a dad hat pucker?
Not if the design is sized and densified for a soft crown, which is what the proof stage is for. We redo our own errors for free.
Is a leather patch easier on a dad hat?
Often, yes. A 2.5 x 1.5 inch patch pressed across the seam avoids stitch pull entirely. Patch is $7.00 per hat at 48, embroidery $6.50.
